A direct fired thermal oxidizer is the simplest thermal oxidation configuration: a burner firing into a refractory-lined combustion chamber, with no ceramic media bed or primary heat exchanger. PCC engineers DFTO systems for challenging applications where VOC loading swings with batch timing, the exhaust would foul heat-recovery equipment, or the unit needs to reach operating temperature quickly.

How Does a DFTO Work?
Process exhaust routes into a refractory-lined combustion chamber. The burner fires directly into that waste stream, raising the gas to the temperature required by the permit, process chemistry, and destruction target. There is no ceramic media bed as in a regenerative thermal oxidizer and no primary shell-and-tube heat exchanger as found in a recuperative system.
The design comes back to the 3 T's: time, temperature, and turbulence. The chamber needs to hold the stream at temperature long enough for oxidation to complete, and the burner and chamber geometry need to create enough mixing to prevent cold pockets or short-circuiting. A direct thermal oxidizer is mechanically simple, but the combustion design must be tailored to the application.
Where Direct-Fired Design Fits
Direct fired designs make the most sense when the stream favors simple combustion over built-in heat recovery.
Chemical and Specialty Process
Batch reactors, resin production, solvent handling, and process vents with variable VOC loading
Pharmaceutical Manufacturing
Intermittent solvent exhaust where production campaigns change over time
Refining and Petrochemical
Tank vents, process vents, and high-Btu waste streams requiring controlled oxidation
PCC will often evaluate a DFTO against vapor combustor units for tank vent service.
Pulp and Paper
Odorous or contaminated exhaust where fouling risk drives technology selection
Landfill Gas and Remediation
Variable off-gas streams where combustion simplicity and turndown drive the design
PCC also builds dedicated landfill gas thermal oxidizers.
Where Direct Fire Loses Its Advantage
A DFTO is not the default solution for every VOC application. On a lean, continuous, and predictable stream the fuel bill outweighs the lower mechanical complexity, and a recuperative oxidizer or RTO will cut operating cost by recovering far more heat.
Stream chemistry also determines the treatment approach. Oxidation destroys organics, but chlorinated, fluorinated, or sulfur-bearing compounds produce acid gases in the process. These streams often require a DFTO paired with wet scrubber systems downstream. PCC's AirPol scrubber capability allows the same engineering team to size the thermal destruction and acid gas control systems together rather than separately.

DFTO vs Recuperative Oxidizer vs RTO
| Selection Factor | DFTO | Recuperative Oxidizer | RTO |
|---|---|---|---|
| ✓ Primary Heat Recovery | None in base configuration | 50–75% via heat exchanger | 95–97% via ceramic media beds |
| ✓ Relative Capital Cost | Lowest | Moderate | Low–moderate to high, depending on scale |
| ✓ Operating Cost on Lean Streams | Highest fuel exposure | Moderate | Lowest |
| ✓ Best VOC Profile | High-loading, variable, or batch | Moderate loading with recoverable heat | Low-to-moderate, steady, continuous |
| ✓ Fouling Tolerance | Highest of the three | Limited by exchanger fouling | Lowest — media plugging and contamination |
| ✓ Footprint | Smallest | Moderate | Largest — media chambers and valves |
| ✓ Startup to Temperature | Fastest | Moderate | Slowest — media heat-up period |
| ✓ Typical Turndown | ~10:1 | Narrower, exchanger-limited | Narrowest, heat-balance limited |
What PCC Engineers Into a DFTO
PCC designs each system around the stream rather than fitting the project to a catalog unit.
Combustion chamber sizing:
Residence time, temperature, and mixing set the chamber geometry
Burner selection:
Usable turndown, flame stability, supplemental fuel demand, and startup profile set, with PCC's work in burners and combustors fed directly into DFTO design
Refractory specification:
Matched to operating temperature, thermal cycling, stream chemistry, and maintenance access
Controls and safety interlocks:
Burner firing rate, chamber temperature, draft, purge logic, shutdowns, and alarms, with NFPA 86 review and %LEL management in the design basis from the start
Early screening tools:
First pass sizing covered by PCC's LEL calculator and heat release calculator before detailed engineering
Secondary heat recovery:
Useful energy recovered by a waste heat boiler downstream when the exhaust profile justifies it
NOx control:
SNCR or SCR reviewed as part of the total emissions packagewhere limits require it
Maintenance and Lifecycle Support
For installed systems, PCC handles troubleshooting, control upgrades, burner retrofits, emissions audits, and field service. PCC's engineering studies and field service cover both new and existing combustion and APC systems.
